Fitting spare barrels to a side by side shotgun?

Is this feasible and economic? I recall writing to Garcia years ago about
getting a second set of barrels for my Rossi Overland, they said (IIRC) it
would require too much custom fitting. In this case I would do the work myself.

I would not suggest anything but the factory or factory approved gunsmith to fit barrels. It is far from being a job for the DIYer !!

Essentially what they were telling you is that it would cost more than the cost of another shotgun to fit barrels to a receiver. This is a labor-intensive job. For cheap shotguns it does not make sense.

You have piqued my interest? Does this involve special tools and jigs, measuring devices? Or a lot of that elusive quality called experience grounded
in proper training?

Yes to all of the above. As a non-manufacturer, you would have to get your barrels by buying another shotgun and hoping you get one that has material to spare on it as compared to your shotgun. While the Overland is fun to look at, you would be asking for trouble to do anything like this with it.
